5-Axis Machined 6061 Aluminum Laser Head Manifold with 0.008mm Seal Face for Automated Welding Cells
Multi-Cavity Laser Manifold
,0.008mm Seal Face Flatness
,5-Axis Aluminum Machining
Four circuits, four leak tests — NDA first. 0.008 mm seal face, cross-drilled passages verified, 5-axis machined in a single setup.
This manifold body is a four-circuit distribution block for an automated laser welding head: shielding gas, purge air, cooling supply and cooling return all pass through one machined aluminum body before reaching the head. Four circuits in one block saves space and fittings, but it also means the block has to keep them apart under pressure, temperature cycles and vibration.
We machine it on a five-axis centre so the pockets, seal faces, O-ring grooves and angled ports are cut without re-fixturing. Seal faces are flat to 0.008 mm and finished to Ra 0.4 µm, groove sections are held to ±0.03 mm, and every circuit is leak tested on its own before anodizing.
This manifold body feeds process gas, purge air and coolant into a laser welding head that runs at high duty cycle on an automated line. It carries four independent cavities, cross-drilled passages that connect only where the schematic says they should, and O-ring seal faces that close against a cover plate. The design risk is not the pocket depth — it is a drill that breaks into the wrong cavity: a single stray intersection turns two circuits into one, and the fault is almost impossible to find after assembly.
We program every cross-drilled passage from the solid model, verify intersections on a sectioned sample on the first article, and leak test each circuit separately before the body is anodized.
- 1Model and circuit review. We compare the drilling schematic with the solid, check wall thickness between circuits and confirm seal face widths, then quote within one working day.
- 2Material check. 6061-T6 plate is verified for grade and temper, and ultrasonic inspection is available where the body sees high pressure.
- 3Stress relief and datuming. The block is stress relieved, faced on all sides, and a single datum scheme is established for pockets, grooves and ports.
- 4Five-axis pocket machining. Pockets and angled faces are machined in one setup, so a seal face on one side stays parallel to the cavity on the other.
- 5Cross-drilled passages. Passages are drilled to depth from the model, then deburred through the cavity; intersections are checked on a sectioned first article.
- 6O-ring grooves and seal faces. Grooves are cut in one pass to ±0.03 mm; seal faces are fly-cut to 0.008 mm flatness and Ra 0.4 µm.
- 7Per-circuit leak test. Each of the four circuits is plugged and pressure tested separately, so a cross-connection cannot hide inside a combined test.
- 8Anodizing and verification. Black anodizing with seal faces, grooves and threads masked, then CMM for groove position, flatness gauge for seal faces, and a first article report.
| Seal face flatness | 0.008 mm |
|---|---|
| Seal face roughness | Ra 0.4 µm |
| O-ring groove width and depth | ±0.03 mm |
| Cavity depth | ±0.02 mm |
| Port position | ±0.01 mm |
| Wall between circuits | 2.0 mm minimum, verified on section |
| Leak rate | Better than 1×10-3 mbar·L/s when specified |
| Records | First article report, leak test log, material certificate |
A combined pressure test proves the block holds pressure, but it does not prove the circuits are separate. If a cross-drilled passage breaks through a wall between the gas and coolant circuits, both hold pressure and the test passes — while the head pulls coolant mist into the weld. We plug three circuits and test the fourth, then repeat, so a cross-connection shows up as a pressure drop in the isolated circuit. The same test is repeated after anodizing on a sample, because a masked groove that is too tight can pinch the O-ring and create a leak that was not there before.
Circuit count, pocket layout, port threads, groove section, seal face width, mounting pattern and coating are all built to your drawing. One body is a normal order with no tooling charge and no setup fee, and the prototype follows the same sectioning and leak test plan as production. If a wall is too thin to separate two circuits safely, our engineer says so before machining.
- NDA before drawings. Mutual non-disclosure is signed before models, drawings or samples are released.
- No portfolio use. Confidential manifolds never appear in samples, catalogues, website pages or trade fairs.
- Dedicated cell. Sensitive work runs in a segregated area with named operators and project-coded programmes.
- Controlled partners. Anodizing suppliers receive the process specification only.
- Internal traceability. Batch and leak test records are kept for three years.
Dongguan Changxinda Precision Technology Co., Ltd has produced custom machined parts since 2008, operating four-axis and five-axis machining centres, turn-mill lathes, CNC lathes and milling machines. The company employs 90 to 102 people, holds ISO 9001:2015 certification, serves more than 200 customers, exports 50 to 60 percent of output and records annual sales of USD 10 to 20 million.
- Confirmed dates. Prototypes 5 to 8 working days, batch orders 20 to 30 working days after drawing approval, including leak testing.
- Repeat orders skip setup. Programmes, fixtures and test fixtures stay on file.
- Reserved machine time. Blanket orders are scheduled into fixed monthly slots.
- Early warning. If material, anodizing or testing threatens the date, you hear it before it is missed.
- Dispatch evidence. Photos, inspection and leak reports, packing list before shipment.

Each body is packed in a bubble bag, seated in an EPE cavity tray so seal faces and grooves cannot rub, then sealed in a moisture barrier bag with desiccant. The tray fits a five-layer export carton printed with part number, quantity and batch code. Sea freight ships on fumigation-free plywood pallets; neutral cartons are available.
Each circuit is plugged and pressure tested on its own. A cross-connection shows as a drop in the isolated circuit, which a combined test would miss.
Some can be done with fixturing, but a five-axis setup holds the angle and position in one clamping, which is why we machine this body on a five-axis centre.
Grooves and seal faces are masked, and a sample from the batch is leak tested after anodizing to confirm the seal still holds.
